Aluminum Profile Coating

Constant gun travel on long parts, color change downtime and hanger conductivity are the three key points of an aluminum profile line.

Typical Working Conditions in This Industry

Aluminum profiles are characterized by long individual pieces, large batches and many colors. A profile is often 3–6 metres long, and hanging height on a vertical line can reach 4–7 metres. This means:

  • Long gun travel stroke → hard for manual operation to stay constant → noticeable film thickness difference from end to end
  • High surface requirements → edges, recesses and screw holes easily end up with bare substrate
  • Many order colors → frequent color changes → downtime directly affects capacity

Automatic reciprocating coating is the basic configuration for an aluminum profile line, not an upgrade option. Manual electrostatic powder coating guns are used here mainly for touch-up and rework.

How to Compress Color Change Downtime

Color change time is mainly spent in four places: purging the powder path, cleaning the booth, switching the powder feed, and residue in the recovery system.

Actions that can be optimized:

  1. Use dual- or multi-hopper rotation on the powder feed system — switch hoppers at color change without emptying the powder
  2. Quick-release powder path construction — powder hoses and Venturi pumps can be removed quickly for purging
  3. Anti-stick coating on the booth inner walls — residual powder falls away more easily during cleaning
  4. Complete a color change checklist — standardize the color change actions instead of relying on experience each time

Hanger Conductivity: The Most Easily Overlooked Killer of Transfer Efficiency

After long use, an oxide layer and cured powder accumulation form on the hanger surface and conductivity drops. It shows up like this: parameters unchanged, but transfer efficiency declines month by month and edges become increasingly hard to coat.

Maintenance recommendations:

  • Strip the hangers periodically (burn-off or chemical stripping) to restore the conductive surface
  • Inspect the contact positions and replace the whole batch where oxidation is severe
  • Measure the grounding resistance from workpiece to earth; ≤1Ω is recommended

Many factories spend heavily on new guns when the problem is actually the hangers.

Edge and Recess Coverage

  • Raising voltage improves the edge field, but too high causes back ionization (the powder layer breaks down and pinholes appear)
  • For screw holes and recesses in profiles, pre-spray with a small amount of powder first, then run the main spray
  • Powder particle size also affects edge adhesion; a distribution that is too narrow is in fact unfavourable for edges

What We Need to Produce a Proposal

  • Profile cross-section drawing and the length of the longest piece
  • Whether the line is vertical or horizontal, and current conveyor speed
  • Hanger spacing and number of pieces hung per hook
  • Daily output target and number of commonly used colors
  • Existing equipment situation (which parts to keep, which to replace)

The Most Common Problems in This Industry

Long parts with a long single-face stroke make it hard for manual gun travel to stay constant, causing film thickness to differ at the two ends

Many colors and small individual batches mean long color change downtime, so small orders are hard to accept

Hanger conductivity declines after long use and transfer efficiency falls month by month with no obvious cause

Vertical lines handle tall workpieces, where edges and recesses easily end up with bare substrate
